Hi Duane,
Yes I see your point. I have thought that there was more clearance between the two plates than needed which would put extra side strain on the pin so adding a filler may help all round.

Why are you using 30 micron? Dessalator specifies 5 Micron for the DUO60, and they state "has to be replaced either every two or three months, or according to the sea water purity."

The other problem with making new holes is the old holes are still there. If you do have to use the manual furling method, when you put the clutch pin back in you won't know which of the holes

Correct on all counts...yes "C" shaped is what I mean.
I don't recall the actual thickness of the plates but I believe it was only about 2mm, just enough to make the slots work properly.

I removed the upper furler assembly, and the clutch pin spring is very stiff. The plate with the holes that receive the clutch pin though are worn, so that seems to be the problem.
